AQL Sampling: Statistical Confidence

We don’t inspect every box — that’s impractical at 1.7 million daily. Instead, we use AQL (Acceptable Quality Level) statistical sampling per ISO 2859-1:

  • Critical defects (structural failure, magnet missing): AQL 0.0 — zero tolerance
  • Major defects (visible print error, color shift): AQL 1.0
  • Minor defects (slight edge roughness, dust particle): AQL 2.5

For a 50,000-box order with AQL 1.0 / Level II sampling, we inspect 500 boxes. If 10 or fewer have major defects, the batch passes. If 11 or more fail, the entire batch undergoes 100% re-inspection.

  10. Print registration — no visible misregistration under loupe
  11. Die-cut edges — clean, no tearing or crushing
  12. Glue joints — fully bonded, no squeeze-out
  13. Odor — no solvent or chemical smell (critical for food/cosmetic packaging)
  14. Barcode legibility — scannable per ISO 15416 (grade C or higher)

Some manufacturers outsource quality testing to third-party labs — which means test results arrive days after production. Our in-house lab gives us real-time data. When the spectrophotometer flags a ΔE of 4.2 on a midnight shift, we adjust press calibration immediately — not tomorrow morning.
